Volume, re-closure, and the photograph

Direct-to-customer packaging is decided in a spreadsheet before it is seen by anyone. A self-locking mailer runs $0.42 – 0.68 per piece at 1,000 pcs and a tear-strip mailer runs $0.95 – 1.45 at 300 pcs, and the difference is not quality — it is that one re-closes and the other does not. The box that ships flat is the other number worth checking.

A DTC brand usually needs two or three of these at once, because the same product ships three ways: direct to a customer, into a parcel network, and as a gift. Each path has a different failure mode, and the cheapest box for one is usually the wrong box for the next.

What this industry actually needs

Volume, re-closure, and the photograph

An e-commerce box is not chosen on a shelf — it is chosen in a spreadsheet. Three numbers decide it: what the empty box costs, what space it takes before it is filled, and what happens when the customer opens it.

1. The empty box is billed too

If you ship by volumetric weight, you pay for air. A rigid box that ships assembled pays for that air on every single order, forever; the same structure with a folding shell pays for almost none. This is the one packaging cost a DTC brand can materially change by choosing a different structure at the same unit price.

2. Re-closure is a specification

A tear strip is one-way: it seals a delivery and it also seals a return. A self-locking mailer opens and closes as many times as the customer wants. Neither is better — but if you have not decided which behaviour you want, you have chosen the wrong one by default.

3. The interior is the content

Customers photograph the inside of a box far more often than the outside. A printed interior panel is one flat surface with no registration to hold, so it is among the cheapest decoration available, and it is the difference between a box and a box someone posts.

Before you brief an e-commerce box

Freight volume, re-closure and printed interiors — the three decisions that set most DTC packaging orders.

Our shipping cost is bigger than our packaging cost. Where do we start?
With the box's volume, not its price. A rigid gift box and a foldable one can cost almost the same per piece and differ by a large multiple in the space they occupy before they are filled. If you are paying by volumetric weight, the empty box is being charged for on every order. The foldable magnetic box at $1.50–2.30 per piece at 500 pcs exists for exactly this trade: the rigid look, shipped flat. Ask us for the packed and flat dimensions of anything you are considering and price the freight both ways before you choose.
Does the box need to survive being opened and re-closed?
It depends on what happens after delivery, and this is worth deciding deliberately rather than by accident. A self-locking mailer can be opened and closed repeatedly, which suits a customer who tries something and may send it back. A tear-strip mailer cannot: once the strip is pulled the box is visibly open, which is what you want on higher-value goods where a tamper signal matters, and unhelpful if you expect the customer to repack it. Both are in the table above and the price difference is real, so the choice should be made on purpose.
Should the interior be printed?
If your customers photograph the box, yes — and if they do not, it is money for nothing. An interior print is what makes an unboxing worth posting, and it is usually the cheapest part of the decoration because it is one flat surface with no registration to hold. We would rather ask whether you have any evidence customers photograph your packaging, and skip it if not, than sell you a print you cannot measure.
Can one box cover several products?
Usually better than several boxes. The die is the box shape and the print is separate, so one die can carry a whole season if the artwork changes. That is why we publish the box band separately from the finishing lines. If your SKUs differ in size, the cheapest answer is normally one box sized to the largest item plus an insert or a paper wrap for the smaller ones, rather than a separate structure per product.
